Studio label or online dancewear brand: two ways founders start
ZipaSports manufactures for two kinds of dancewear startup at its factory in Sialkot, Pakistan: a studio or cheer programme launching its own branded line for members, and an online label selling leotards, sets and warm-ups to dancers it has never met. The garments overlap; the ordering pattern does not.
A studio label knows its sizes because it knows its students, so it orders a class set per style with the exact child and adult split and reorders at the start of each term. An online label has to hold stock, so it launches with a short size run per style and reorders the sizes that sell. Both fit the same minimum of 20–25 pieces per design, with mixed sizes and mixed colourways of the same style counting as one design on request, and lower quantities possible on request for a first sample run.
Once a brand is established there is no MOQ limit, which is what makes an online label's third and fourth reorders workable: a size that sold out can be topped up on its own. The range pages for leotards and bodysuits, costumes, tops, jackets and warm-ups, skirts, leggings and tights and cheerleading show what each line can be built from.
What a first dancewear range is built from
A founder does not need every garment on the first order. The table pairs each piece with the fabric, weight and decoration ZipaSports typically uses, so the range can be planned before the mockup stage.
| Garment | Fabric option | Typical GSM | Decoration that suits it |
|---|---|---|---|
| Leotard, biketard, unitard | 4-way stretch nylon-spandex or polyester-spandex lycra | 180–220 | Sublimation, rhinestone, mesh inserts, foil or velvet panels |
| Competition costume | Lycra base with foil, velvet, sequin or mesh overlays | 180–220 base | Rhinestone hotfix, sublimated base, appliqué |
| Crop top and shorts set | Polyester-spandex 4-way stretch | 180–220 | Sublimation, screen-printed or DTF logo |
| Skirt, chiffon or lycra | Lycra waistband with chiffon or mesh layers | Lightweight layers | Sublimated waistband, plain or printed layers |
| Warm-up jacket and jogger | Cotton-polyester fleece or performance poly fleece | 280–350 / 240–300 | Embroidery, DTF, screen print, sublimation on poly fleece |
| Cheer shell, skirt, bodyliner | Polyester-spandex stretch with mesh or metallic panels | 180–220 | Sublimation, tackle twill, rhinestone, puff print |
A sensible first range for an online label is three leotard styles and one warm-up; for a studio label it is one class leotard per level, a crop-and-short practice set and a branded jacket. Each row above is its own design for MOQ purposes, so the founder controls the size of the first commitment by controlling the number of styles.
Stretch fabrics: 4-way lycra 180–220 GSM, foil, velvet, mesh and sequin
Dance garments at ZipaSports are cut from 4-way stretch lycra and spandex blends at 180–220 GSM, chosen because the weight is opaque under stage lighting yet recovers after every stretch, which is the property a leotard is judged on over a season of washing. Nylon-spandex gives the softer hand-feel that dancers associate with a retail brand; polyester-spandex is the base when the garment is to be sublimated.
The decorative fabrics are layered or panelled onto that base rather than used alone:
- Foil lycra for metallic panels and full costumes; the foil layer sits on the stretch base and should be positioned where stretch is lowest
- Stretch velvet for warm-toned competition pieces and cheer shells that need depth of colour without print
- Power mesh and soft mesh for illusion necklines, sleeves and cut-outs, in nude tones matched to the wearer group
- Sequin fabric for feature panels; stones and sequins are kept away from underarm and seat seams for comfort
The dance costume fabrics page lists each base and overlay with its stretch direction and care guidance. Fabric swatches can be included with the physical sample so a founder can photograph and describe the fabric accurately in product listings before stock arrives.
Sublimation on stretch fabric: what prints well and what to design around
Full-garment sublimation works on stretch dancewear when the base is white polyester-spandex, because the dye bonds to the polyester fibre and the elastane simply carries the stretch. The print is part of the fabric, so it does not crack, peel or fade under normal washing and there is no raised layer against the skin, which is why sublimated leotards and crop sets are the usual choice for an online label wanting an all-over print.
Two design rules save a founder a round of revisions. First, a sublimated stretch garment printed flat will lighten slightly where it stretches most on the body, so gradients and dense patterns hide this better than large flat blocks of dark colour at the hip and bust. Second, seams and stone placements are planned on the print file, so the mockup shows exactly where a rhinestone cluster or a mesh insert will interrupt the print.
Colour matching to a Pantone reference is done at mockup stage, and wash-fastness and colour-fastness are checked on the sublimated fabric before cutting. Where a founder wants a solid-colour leotard with a small logo, a dyed nylon-spandex base with an embroidered, screen-printed or DTF logo is the alternative, and both methods can sit in the same order.
Rhinestone hotfix and embellishment on competition pieces
Rhinestone and crystal work is done in-house at ZipaSports using hotfix stones applied to a placement map agreed on the mockup, so a competition costume or cheer shell is delivered finished rather than blank for the founder to stone themselves. The rhinestone and crystal page covers stone sizes, colours and the density options.
For a startup the decision is where the stones earn their place. Stone density affects both cost and lead time, so a first range usually uses stones as accents on a sublimated or velvet base, with a fully stoned option reserved for a competition line that a studio pre-sells. Placement maps are kept on file with the design, so a reorder is stoned identically.
Care wording matters on stoned garments. The size and care label can carry your instructions for hand washing and drying flat, and the hang tag can explain the stone type for customers comparing your brand with retail alternatives. Sequin panels, appliqué and puff-print lettering for cheer are handled by the same decoration team, and the mockup shows all methods together so nothing is decided on the sewing floor.
Sizing children and adults in one brand
A single dancewear order often spans a six-year-old and an adult, and ZipaSports grades children's and adult sizes from one pattern set so proportions match. Children's sizes sit alongside women's XS–4XL and adult XS–5XL, with a custom chart or the factory's blocks.
| Sizing question | How it is handled |
|---|---|
| Child and adult in one 20–25 piece run | Allowed; the size split is listed per design and counts as one MOQ |
| Long-torso or tall fits | Added as a separate length on the size chart; graded from the same pattern |
| Your own size chart | Sent as chest, waist, hip, torso and inside-leg measurements; held on file for every reorder |
| No chart yet | Factory standard children's, women's and men's dance blocks, refined after a fit sample |
| Fit sample | One garment in 5–7 days at sample cost, credited against the bulk order |
| Measurement tolerance | ±1–1.5 cm against the approved chart; outside that is a defect under the guarantee |
For a studio label the safest first step is a size set tried on by students; for an online label, a fit sample in the middle size and a published size chart taken from the approved spec.
How a small first run moves from idea to stock
The first run at ZipaSports is deliberately short, so that the money a founder spends is on garments that will sell rather than on tooling or design fees.
- Send a sketch, a reference photo, a logo or simply a description of the style; the in-house studio returns a digital mockup within 24 hours with unlimited free revisions before approval.
- Approve a physical sample in 5–7 days. It is charged at sample cost and that cost is credited against the bulk order; fabric swatches and stone samples can travel with it.
- Confirm the size split per design and the label artwork. Production of 15–25 business days starts here; express production of 7–12 days is available at additional cost when a launch date or competition season is fixed.
- Receive stock by DHL, FedEx or UPS in 5–10 days, packed per style and size.
Reorders skip steps 1 and 2 because the mockup, pattern, stone map and Pantone references are kept on file. A studio label reorders each term; an online label reorders the sizes that sold, and because there is no MOQ limit for an established brand, that reorder can be a single size.

Frequently Asked Questions
Can I launch a dancewear brand with 20 leotards per style?
Yes — ZipaSports in Sialkot, Pakistan produces dancewear for startup brands from 20–25 pieces per design, with mixed sizes inside that run, and lower quantities are possible on request for a first sample run. Once the brand is established there is no MOQ limit.
Can I order child and adult sizes in the same 20-piece run?
Yes — children's sizes and adult sizes can be split however you need within one ZipaSports design, and the run still counts as one MOQ of 20–25 pieces. Both are graded from the same pattern set so the style looks identical on a junior and a senior dancer.
Does sublimation work on stretch lycra without cracking?
Yes, sublimation works on stretch lycra without cracking when the base is polyester-spandex, because the dye bonds to the polyester fibre itself and the print stretches with the garment. ZipaSports checks wash- and colour-fastness on the printed fabric before cutting.
Can you add rhinestones to a sublimated costume?
Yes — hotfix rhinestones and crystals are applied in-house at ZipaSports to a placement map agreed on the mockup, over a sublimated, velvet or foil base. The map is kept on file so reorders are stoned in the same positions.
Will velvet and foil pieces match the colour of my sublimated leotards?
They are matched to your Pantone reference at mockup stage, but different fabric types take colour differently, so expect a close match rather than an identical one. Ask for swatches with the physical sample and approve the combination before bulk.
Can my studio logo go on the leotards and the warm-up jackets?
Yes — on leotards the logo is sublimated into the fabric or applied as a small heat-transfer or embroidery; on fleece warm-ups it is embroidered, DTF or screen printed. One order can carry all of these methods, and the mockup shows each placement.
How long does a first dancewear run take to reach the UK or USA?
Mockup within 24 hours, sample in 5–7 days, then 15–25 business days of production after the size split is confirmed and 5–10 days by DHL, FedEx or UPS. Express production of 7–12 days is available at additional cost for a fixed launch date.
Do you sew in my own brand labels?
Yes — ZipaSports sews in your own woven neck labels, and tagless printed labels, size and care tags, hang tags and branded polybags are available from 20–25 pieces per design. Label artwork is produced free alongside the garment mockup.
What if I choose the wrong sizes for my first run?
Sizing chosen by the buyer is not a defect, so the safest route is a size set or a fit sample before bulk, charged at sample cost and credited against the order. A garment cut outside the approved chart by more than the ±1–1.5 cm tolerance is a defect and is remade free.
What if a costume arrives with a stone missing or a seam open?
That is a manufacturing defect under the Quality Guarantee: ZipaSports remakes the affected pieces free of charge, with the remake in production within 3 days of your report, and ships the replacements at no charge. Send photos and the order reference within 7 days of delivery.
