How multi-head embroidery works
Multi-head embroidery runs the same digitised design on several sewing heads at once, each head stitching one garment, so a batch of polos or caps is embroidered in parallel with identical results. Each head carries a set of needles, one per thread colour, and switches between them automatically as the design file calls for a colour change.
The garment is held flat and tight in a hoop or frame so the fabric cannot shift while thousands of stitches are placed. Caps use a curved cap frame that holds the front panel in shape. A stabiliser (backing) is placed behind the fabric to carry the stitches and stop the garment puckering; the type of backing is chosen by fabric weight and stretch.
At ZipaSports the sequence is: logo digitised, a test sew-out on the actual fabric, comparison against the approved mockup for size, colour and detail, then the run. Multi-head production means a large polo order and a 25-piece order go through the same process; only the number of hooping cycles changes.
Digitising: turning your logo into stitches
Digitising converts your logo into a stitch file that tells the machine where every needle drop goes, in what order, with what stitch type and density. It is not an automatic conversion; a digitiser decides how each shape is built, which direction the stitches run and how the design is compensated for the fabric it will sit on.
A well-digitised file is what separates a crisp embroidered crest from a blurry one. Text is given a minimum height so the letters stay legible, thin outlines are widened or dropped, and fills are underlaid so the top stitches lie flat. The same logo is often digitised twice: once for a 90 mm chest crest and again for a 55 mm cap front, because stitches do not scale the way pixels do.
Send a vector file (AI, EPS, PDF or SVG) where possible, with Pantone or thread references. A clean PNG or JPG is acceptable; our studio redraws it as part of the free design service. Digitising is done once per logo per size and reused on every repeat order, and the digital mockup showing the embroidered logo on the garment is free within 24 hours.
Thread, stitch types and density
Standard embroidery thread is 40-weight polyester or rayon; polyester is the default for sportswear and workwear because it holds colour through industrial washing and does not bleed, while rayon has a higher sheen for fashion and dancewear pieces. Thread colours are matched to your Pantone reference from a thread shade card at mockup stage.

Density is the spacing between stitches. Too low and the fabric shows through; too high and the design goes stiff and the fabric puckers. The digitiser sets density per element and per fabric, which is why a sew-out on the actual polo or fleece, not a test cloth, is checked before production.
3D puff embroidery on caps
3D puff embroidery raises the design off the cap by stitching a satin column over a layer of foam, then trimming and heat-shrinking the excess foam so only the covered shape stands up. It is the finish used for bold letters and logos on the front panel of structured caps, and it is one of the reasons buyers choose embroidery over printing for headwear.
Puff works on bold, simple shapes: block letters, initials and thick logo marks. It does not work on fine detail, thin lines or small text, because the satin column must be wide enough to cover the foam. Designs are often built as a mix, with the main letters in puff and the smaller text or outline in flat embroidery.

Where embroidery works and where it does not
Embroidery works well on stable, medium-to-heavy fabrics with little stretch: piqué polos, fleece hoodies, softshell and work jackets, structured caps, gi jackets and 600D bags. It works poorly on thin four-way-stretch knits and large areas of lightweight jerseys, where stitch density stiffens the fabric and needle holes weaken it.

Size, placement and stitch count
Embroidery size is limited by the hoop, the garment panel and the fabric, not by the machine's colour count. As a rule, a left-chest logo is typically 70–100 mm wide, a cap front holds a design roughly 50–60 mm high, and a full back design on a jacket is the largest placement we recommend. Text below about 5 mm in height loses legibility in thread regardless of fabric.

Stitch count, set by the digitised size and coverage, is what drives embroidery time and cost, not the number of thread colours. A small solid crest costs less to run than a large open one, so if you are pricing a design, send the intended size with the artwork.
Durability and care
Embroidery is one of the longest-lasting decoration methods on polos, jackets and caps because polyester thread is dyed through and the design is locked into the fabric by thousands of stitches; it does not fade, crack or peel the way a surface print can. This is why it is the default for workwear that goes through industrial laundering and for golf and club polos that are washed weekly.
The failure modes are mechanical rather than cosmetic: a loose thread end, a pulled stitch from snagging, or puckering when the wrong backing was used on a stretch fabric. All three are avoided at production stage by trimming thread tails, choosing backing per fabric and running the sew-out on the actual garment before the batch.
Care is simple: wash inside out, do not iron directly on the embroidery, and do not bleach, which can dull rayon thread. Polyester thread tolerates normal tumble drying. Every embroidered piece is checked in final QC for missed stitches, thread tails and alignment against the approved placement before packing.

Frequently Asked Questions
Is embroidery better than printing for polo shirts?
Embroidery is better than printing for most polo shirts. Embroidery on piqué holds up through weekly washing without fading or cracking, looks more formal for club and corporate use and does not depend on fabric fibre. Printing is the better choice only when the design has gradients, photographic detail or a very large area.
Can you embroider a BJJ gi?
Yes, ZipaSports embroiders BJJ gis in-house. We advise against embroidering leggings, rash guards or sports bras. Four-way-stretch nylon-spandex and polyester-spandex at 240–300 GSM pucker under dense stitching and the needle holes weaken the knit. For these garments we sublimate the logo, apply a heat transfer, or attach a small woven label, which gives the branded look without stiffness.
What is 3D puff embroidery?
3D puff embroidery stitches satin columns over a foam layer so the letters or logo stand up from the cap front, then the excess foam is removed with heat. It suits bold block lettering and simple marks on structured caps and does not suit fine detail or small text.
What file do you need to embroider my logo?
